The New PaKo – Logistics Center

provides now 135 Outlets of Mac Geiz.

 

After the Successful Start of the new Logistics Center of PaKo Non Food in Landsberg near Halle not far away from Leipzig and Berlin / Germany on 16 August 2004 with the Warehouse Management Software WMS from KuglerConsulting / Germany this world-class Logistics Center provides now 135 Outlets of Mac Geiz.

 

In August 2005 there were “only” 100 Outlets to be served continuously and reliably. In April 2005 there are now already 135 Outlets and the number will increase further on.

 

Core Figures of New Logistics Center:

·          16.500 rack storage locations (pallet locations)

·          3.200 picking locations as part of the rack store locations

·          2000 bulk storage locations (pallet locations

·          3000 items: nonfood for household, office, toys, deco, animals food, but also chocolates

·          10000 to 20000 order lines per day (plus 100 % in future) dispatch and shipping to more than 100 outlets of Mac Geiz several times per week since August 2004 and now 135 outlets in April 2005

·          20 persons for picking in each shift (2 shifts now) plus persons and operators in receiving, putaway, replenishment and dispatch, all equipped with mobile RF Radio Frequency computer terminals

B e s t   P r ac t i s e

 

 

Our Customer, a well-known retail company with specific products in the area of nonfood,  will provide his more than 100 outlets from his new warehouse not far away from Leipzig.

 

Only a few days before Christmas 2003 the Management Board decided for KuglerConsulting as IT Partner for the optimization of the Logistics Business Processes in the new warehouse.


Step by step we could elaborate – together with the IT Manager, the Warehouse Manager and the Logistics Consultant in close relationship with the Management Board – the future Business Processes in the Warehouse especially for

  - Receiving

  - Putaway

  - Replenishment

  - Picking

  - Dispatch/Shipping

  - Stocktaking

and prepare Business Cases accordingly for each Business Process with representative data as examples taken from the daily operations.

 

In teamwork we specified our software system WMS through justifying the system parameters according to the structure of the specific Logistics Business processes of our Customer.

 

Then the Business Processes from Receiving till Dispatch including Stocktaking have been worked through systematically in the small project team - with the Business Cases and the data as examples – and the functions of the software and the interfaces to the Customer’s Enterprise Order and Material Management System have been traced and approved carefully – also in collaboration with the new technology of radio frequency terminals. About 30 radio frequency terminals will be introduced. (In the same sense the technology of RFID / transponder could be interfaced, as soon as necessary and enough benefit can be calculated, e.g. in a first step with RFID tags on the loading mediums / pallets circulating within the warehouse and to/from the outlets.)

Thereby the certainty of all members of the project team grew while working with the software system, also the certainty and confidence in imaging the future process in the new warehouse with increasing volume.

 

In the next step further employees primarily from the warehouse have been involved and integrated in the extended team:

During intensive training they all learnt in a specially prepared training room at the software system the new Business Processes on the basis of the Business Cases with the prepared data as examples.

 

An important milestone was the „mass test“ after Eastern 2004: The trained employees worked with the software system using the screens at the PC’s and the Radio Frequency Terminals including the Barcode Readers and performed all the Business Processes in the way as they will do in the daily operations. They did this with „full load“ on the software system and on the hardware system including interfacing and they reached even higher figures of transactions as our Customer will have in next future in Receiving, Putaway, Replenishment, Picking and Dispatch.
Thereby a high level of certainty and of confidence in the software system and the new Business Processes grew amongst all members.

 

Now the remaining maintenance data have to be put into the system and prepared for the live start, all the other employees in the warehouse have to be trained in the same way, occurring questions have to be handled and answered and final small amendments have to be done.

 

This huge work load has been performed by the team of our Customer in parallel to all the daily operations. There are no new employees being hired, also not for the complex phase of the relocation of warehouse operations from the old warehouse to the new warehouse quite a few kilometres away with partial parallel operations. The present employees are well involved in the existing Business Processes and will master the work with the new software system!

 

In the new warehouse the present employees will prove: they are able to handle an continually growing volume of goods with high efficiency and reliability.

Already now during the period of intensive preparation and ongoing training on the system almost every week a new outlet is opened; this will not change in the period of relocation of warehouse. The provision of the outlet must not be affected in this period.

 

This huge task can be mastered only by excellent teamwork and by excellent work of everyone.

    automatic display of goal and route on the screen of the radio frequency terminal of the fork lift driver who unloads the pallet: goal for further transport e.g. special location for further
    handling / checking / repacking in receiving area, putaway location in warehouse, cross docking / bypass transport to the dispatch area for the loading or automatic hand over of goal and route to automatic conveyor, ASRS Automated Storage & Retrieval System or AGV Automated Guided Vehicle system or roboting system
  • Automatic Identification and Checking of optimal storage for correct putaway, when the fork lift driver guided by radio frequency terminal brings the pallet / goods there to do the putaway: automatic checking: correct storage location? Otherwise further guidance for the fork lift driver. Also automatic guidance is possible via RFID Tags installed along the way
  • Automatic Identification and Checking of storage location and of correct goods during picking of a complete pallet as well as partial picking by RFID Tags at the storage location, at the stored loading medium or at the package or at the goods, optionally with serial number, lot, production date, expiry date, also at the loading medium where the picked items are put in: automatic checking: correct picking from the correct location etc., also automatic guidance is possible via RFID Tags installed along the way
  • Automatic Further Guidance of loading medium and of the goods to the production or to specific areas for further handling and services (Value Added Services) as well as guidance there via and through all activity points and stations with automatic identification of ingoing and outgoing at each station including e.g. date and time by installed RFID Tags till the final completion and the putaway in the warehouse again or the handing over to the dispatch area in the sense of a small Production Control and Tracing System
  • Automatic Further Guidance of the goods into the dispatch area to dispatch zones with RFID Tags at the zones for automatic identification when the fork lift driver brings the loading medium there for the completion of the order and the building of packages – also in combination with automatic conveyor,
    ASRS Automated Storage and Retrieval System and of AGV Automated Guided Vehicle system or roboting system
  • Automatic Identification and final checking during loading of the loading medium, pallet or package during the loading via RFID Tags at the loading medium or within the dispatch / transport label on the package

KuglerConsulting has developed a Software-System for the customers of RAVAS for the

 

  • Automatic Identification via RFID or via automatic Barcode Reading
  • Automatic Mobile Weighing
  • Automatic Data transfer via RF:

 

RAVAS produces Mobile Weighing Systems for Transport Trucks (Hand Pallet Truck, Electro Pallet Truck, Lift Truck) e.g. of Jungheinrich, Linde, Still and other well-known companies worldwide.

 

For these Mobile Weighing Systems KuglerConsulting has developed a Software System and given a Live-Presentation on the exhibition booth of RAVAS on CeMAT in Hannover in October 2005:

 

Step 1:

With the Transport Truck (Hand Pallet Truck, Electro Pallet Truck, Lift Truck) the loading medium

(e.g. pallet, container) is loaded. During loading the automatic reading of the identification of the loading medium is done via RFID (Radio Frequency Identification) through a RFID reader fixed on the transport truck, which cares for the reading of the transponder / tag automatically or on request. The data in the transponder include the identification of the loading medium; they may include also further important data, which have been stored in this transponder during the last transport or weighing activity. The reading by RFID can be done also, when it is dark or when the loading medium is dirty and a barcode label would not be readable.

 

Instead of RFID a barcode-label reading is possible. Then a barcode reader will be fixed on the transport truck.

 

Possible is also to use handheld-terminals for RFID reading or for barcode-reading instead of fixed readers; then the reading process is not automatic and the operator needs some time for this reading process.

 

Step 2:

In parallel the Automatic Mobile Weighing is being performed. The weight data will be put to the identification of the loading medium.

 

Step 3:

Now the operator can add further data.

 

Step 4:

All data

  • Identification of loading medium as well as further data of loading medium
  • Weight of loading medium
  • Further data, added by the operator

will be transmitted automatically to the Control Center.

 

Step 5 (Option):

In Connection with WMS Warehouse Management System of KuglerConsulting handling advises and transport advises (e.g. transport goal) can be automatically transmitted via Control Center to the transport truck; they will be shown on the display for the operator or they will control the transport truck automatically.

 

Step 6:

Overview and Monitoring of all data online and real-time in the Control Center with the possibility for immediate cost controlling and invoicing.

 

This Software-System

    is already being applied by KuglerConsulting e.g. for the picking process in the new Logistics Center of PaKo in Landsberg near Halle and Leipzig in Germany - in connection with the moduls
